Yeah, I think T'Challa is more an acrobat than a brick anyways. Obviously he needs to be in GOOD shape, but he doesn't necessarily need to look like a weight lifter.
Hugh Jackman's Wolverine for example isn't necessarily huge... just very very fit.
Which isn't to say he won't necessarily get bigger... I'm sure for most super hero things that just comes with the territory.
One thing I never got about T'Challa is...he is wearing a vibranium suit.....how the hell is it ripping?
Like he is wearing a flexible mesh stronger than Iron Mans suit

Maybe he's not always wearing a vibranium mesh suit. I think it was Priests run which made it standard, but since his run BP gear has been all over the place.
But I think it actually is possible to cut even the vibranium suit if you cut it along the grains or it or whatever.

maybe in the beginning but by the time The Wolverine came along, Jackman is more than just lean

IDK how many of you are into weights (im into much more than comics lol) but that is serioius muscle, especially for someone his age, not just lean.
But that is a perfect example of preparing for the shoot an dmovie magic. Lighting is perfect, he obviously has a pump judging by his bulging veins, obviously "oiled up" to an extent... so it takes a "base" of decent and makes him look much bigger. Plus the angle of the camera shooting up makes him larger as well.
Marvel handled Rogers and Thor's size just fine in the "shirtless" scenes so I am not worried about it at all.

how thin does the vibrianium have to be to be flexible?

Yeah, it's kinda weird. It can supposedly stop bullets, but kicks and punches seem to work well enough.
I would assume the tensile strength of vibranium would be considerable considering it is comic book metal.

The fact that it's comic book metal really just means it's as strong (or at weak) as it need to be for the purposes of the story.

They have to allow kicks and punches to go through, because otherwise how boring woul it be to watch a fight scene and he is just standing there not bothering to move because the microweave simply stops every punch and kick. While i will agree sometimes they have to ignore the momentum absorbing aspect for dramatic effect (IE Ross punching BP in the face despite not having any physical strength above average) most of the time its also to showcase that it is a tough fight still, but his microweave does absorb those blows to a certain extent even though he is getting damaged

For consistancys sake, I think it's easier to just have his regular outfit NOT be vibranium. It'll likely continue being inconsistantly potrayed for the very reasons you mention. He can always bust out his heavier vibranium armor when they wanna go the Iron Man route with him.

I have to agree its depowering for no good reason. Despite him getting hit it still dampens the blow, and if you take the weave away, it makes him weaker and T'Challa has seen enough depowering for a very long time. In Priests run when BP goes against Enraged IF Ross states that it would of been worse for T'Challa taking all those strikes which were the equivalent of being "hit by a freight train". It makes him able to take bigger hits and recover faster from them.
I like Hudlins Idea of having more protection from having thrice blessed armor or the light armor, for taking on heavy hitters personally, but its up for debate on whether that will be applied to these titles or not.

without the vibranium, hits from Namor and company should kill him
The mesh allows him to take on heavy hitters and make it believable that he isn't killed instantly
Plus, I would say the opponents he should be facing hit harder than a bullet anyway. Any normal dude shouldn't even be able to hit him anyway and if they do, he should be able to no sell it.
